Thermal spray coating is used in a wide range of applications. A variety of coating materials and thermal spraying processes facilitate the use of these technologies in improving the load-bearing capacity of components. However, steadily increasing requirements with respect to component loading conditions present new challenges for thermal spray coatings. The aim of this research project is to increase the load-bearing capacity of thermal spray coatings deposited onto steel or aluminium substrates, using electron beam surface profiling as a pre-treatment or EB surface remelt-bonding as a post-treatment in association with the thermal spraying process. EB profiling creates lateral patterns of indentations with a defined geometry on the substrate surface before the deposition of the spray coating. It is shown that on AlSi35, specific indentation geometries significantly improve the shear strength of the coatings compared to substrates without profiling. As a post-treatment, EB surface remelt-bonding used to improve the metallurgical bonding of thermal spray coatings to the respective substrate material (X2CrNiMo22-5-3). High-quality results were obtained using Co-based spray coatings in association with EB treatment.
